Well it's not your timing.

There must be something dropped into a combustion chamber or the gearbox is in gear or there is a dead cat in your sump or the starter motor is engaged or something broke in your gearbox or your bottom end has dropped.

Get a small magnet and try to fish out something from the chambers
Make sure there is nothing caught behind the harmonic balancer
Make sure there is nothing caught inbetween the engine and gearbox (take out the inspection plate)

Still no good...decision time...
Remove the starter - try
Remove gearbox - try
Remove sump and check
Remove heads and check

We had a similar problem with our 6g74 race buggy, turned out to be a spun big-end catching on the crank and locking up the motor. Fingers crossed it's not that, but might be worth checking when you take the sump off.

I got a flexible tube and stuck it down each spark plug hole then spun the engine till it knocked and I found the knock was loudest and clearest from cylinder 6

rear 1-2-3

front 4-5-6

So I guess there must be something down there. I tried sticking a wire down there to feel around for something but couldn't tell if there was something actually down there or it was just the wire getting stuck on the valve clearance holes. Also tried sticking a vacuum down there to suck anything up but with all valves closed i don't think it had much effect. Will try a magnet next.

I really don't want to pull the head, from what I understand u have to buy a new set of head bolts every time plus probably the gasket and I dont have any torx bolt sockets :/

Ok found it. Used a thinner wire and a magnet and I managed to get a glimpse of it. Its a lock washer and of coarse its too big to fish out of the spark plug hole. So im ganna put the cams back on and try and fish it out through the intake with the valves open, this is gana be fun... :facepalm2:

It will be the common issue of the washer from the end stud of the plenum falling off into the lower intake, and through the valve and into the chamber.

You really should have taken the washers off before lifting the plenum off.

But at least you found it now, before you started and killed your engine.

Well after about an hour of fiddling with it I finally got it out through the intake, put the cams back on and opened up the intake valves as far as they go, then moved the cylinder to the bottom then kept on fishing the washer up with a magnet till it was on the perfect angle to try and wedge it in the gap between one of the valves, moved the cylinder to the top and tried to get the washer as deep into the valve/intake gap as I could then used another wire and bent the end into a hook and tried fishing it out through the intake. Really wasn't as frustrating as I thought it would be and I saved myself a couple hundred bucks on a set of gaskets and head bolts.

Thanks for your helps guys

Nice work getting it out!
Let's hope that the rest of the re-assembly goes well!

Yep intake manifold washers as my bestest buddy mentioned. I can imagine it would be pretty easy to do if you weren't paying attention.

Seen it many times. Actually running the motor with that washer in there will write it off.

Do yourself a favour, pull that manifold stud out & replace it with a bolt. No more nut/washer.

Or even easier just get a nut that has the washer permanently attached to it

Alright so I took a break from this for a while cus Amayama took forever to process my order, now I've got everything ready to go, I need to reset the timing and I want to get the crank pulley off before I put the cams back in, Im going to do the breaker bar + bump the starter method but the starter wont engage, its not the battery, I'm assuming its some sensor on the plenum that the car wants plugged in before it starts cranking, any ideas?

Could I just wire 12v straight to the starter?

I would try but I don't have any tool to lock the pulley with, plus I'm guessing its gana be pretty stuck on there like everything else on this car, so this method appeals the most.

We (Martin and I) usually just get one Martin to hold the flywheel with a big screwdriver or pry bar while the other Martin kicks the pulley nut with our Martin cheat bar attached to make ratchet longer

Long story short, find yourself a real Martin and a cheat bar named Martin.

^ what martin said...

I managed to do it by myself without martin and only with a martin cheat bar...
If you take the starter off, you can lock the fly with a long screw driver with the handle held in place in a small indentation on the air con compressor...

Put ratchet/breaker bar on pulley fraz bolt and martin cheater bar over ratchet/breaker bar handle for a bit of extra leverage...

It may take a couple of attempts and the flywheel may kick the screw driver out a few times but itll work
